Why Do Fuel Pumps Fail?

OE fuel modules and hanger/senders, which house the electric fuel pump, typically operate for 7-10 years before failure, depending on a variety of circumstances. Premature failures can be caused by:

  • Extreme hot/cold environments
  • Contaminated fuel, which can cause rust or corrosion
  • Excessively running a vehicle on an empty tank. Running near empty does not keep the fuel pump fully submerged and can cause the pump to overheat.
  • 21% of returned fuel pumps failed because they operated in a contaminated system. Before installing a new pump, make sure to visually inspect for dirt, rust or discoloration.

Clean fuel tank

Start Your New Pump in a Clean Environment

Replacing the fuel pump strainer is required, but it is not enough if the tank is dirty. Make sure to inspect and clean the fuel tank as well.

Clogged filters are a leading cause of premature pump failure, so replace the fuel filter if it is not internal to the assembly. Internal filters are not serviced separately.

A Pressure Test is Not Enough to Condemn the Pump

High fuel pressure can often be attributed to a fuel pressure regulator issue or a restriction in the return line. The engine may run rich or fuel trims may be elevated.

Low fuel pressure can be caused by insufficient power or ground to the fuel pump or a malfunctioning fuel pressure regulator. Contamination in the system can cause restrictions to the fuel feed lines, fuel strainer, or fuel filter.

No pressure can be due to a faulty relay, fuse, wire harness, or oil pressure switch, tripped inertia switch, or dried test fluid.

What to Check Prior to Repair

The pump may not necessarily be the cause of fuel-related driveability problems or failures. So make sure to:

1. Confirm there is fuel in the fuel tank

2. Check fuel pressure

3. Check flow

4. Check fuel filter and pressure regulator

5. Perform a voltage drop test

6. Check electrical connections

7. Clean tank and inspect for debris

What Tools Will I Need?

Safety glasses and gloves are always recommended. Delphi also recommends a digital voltmeter, pressure gauge, and graduated cylinder. You should always have a fire extinguisher on hand.

Safety first

Never smoke or work near anything that could cause a spark or ignite fuel, such as pilot lights or incandescent light bulbs. Work in a well-ventilated area. Keep clean-up materials on hand, and clean up any spills immediately.

Always relieve fuel pressure prior to opening fuel systems. Store fuel in an approved container like a gas caddy or gas can.

      My Rodeo runs now, but the fuel gauge just reads empty. Paid to mechanic to take a look and found that the fuel level sensor has an open circuit. And I don't want to put my old crusty one on a new pump and don't want to have to pay the mechanic to install another.

      This fuel pump fit perfectly, and the replacement harness that it came with was very simple to install. I would recommend making sure you have some dielectric grease on hand to put on the plug harness during installation. The dielectric grease will help protect the plug connection from moisture and you can't access the plug connection when the gas tank is in place. Its a good opportunity for some cheap protection.
      After installation we put about a gallon of fuel into the tank and tried to start the vehicle but it was a no go and the fuel pump was super noisy and loud. It was disappointing but then I realized that because we had drained the tank completely and were on a slight incline, the fuel wasn't high enough for the pump. Once I jacked the front end back to level, the pump was so quiet I couldn't even hear it, and it started right up.
      Excellent fuel pump, very quiet, truck runs great with it.

      NOTE: This fuel pump did NOT fit my 1997 Isuzu Rodeo (V6 3.2L)!!! I suspect the pump itself is high quality (Delphi is generally a good brand), but this pump will not fit a 97' Isuzu Rodeo as it suggests. See my attached picture and notice that the original fuel pump must be screwed into the gas tank. This Delphi fuel pump has no holes to screw into the top of the gas tank. This Delphi pump seems compatible with the 'lock ring' or 'snap ring' style of attachment.

      Unfortunately if you have a 97' Isuzu Rodeo, you should first check to see if this style will work with it. If not, you'll have to do what I did and purchase the expensive Airtex version that has the same looking attachment mechanisms.

      so far so good. only problem is... now my fuel gauge says empty all the time, even after i fill it up. the fuel indicator light flashes as if tank is near empty, even when it is full. i think the mechanic didn't connect, or ground the fuel sending unit wire correctly. other than that the fuel pump is working fine. delphi is the leader in the industry, IMHO.
